Title: Coke Forge Build
Post by: RobWilson on February 15, 2015, 05:26:50 AM
Hi Chaps

Just thought I would show you lot what I have been up to ,I decided after about 20 years of collecting blacksmithing tools that it was about time I made a start on building a forge  :dremel:

Some of the gear I have collected over the years .

(http://i1066.photobucket.com/albums/u410/RobWilson100/Workshop%20stuff/P1070955_zps72d67222.jpg) (http://s1066.photobucket.com/user/RobWilson100/media/Workshop%20stuff/P1070955_zps72d67222.jpg.html)

The forge will be located in this corner of the workshop (plate and sheet material will be relocated ) when built .

(http://i1066.photobucket.com/albums/u410/RobWilson100/Workshop%20stuff/P1070957_zpsa44acd65.jpg) (http://s1066.photobucket.com/user/RobWilson100/media/Workshop%20stuff/P1070957_zpsa44acd65.jpg.html)

The forge stand was made from some scrap I recycled from work , it was an old batter change over station .

(http://i1066.photobucket.com/albums/u410/RobWilson100/Forge/P1070964_zps61e93368.jpg) (http://s1066.photobucket.com/user/RobWilson100/media/Forge/P1070964_zps61e93368.jpg.html)

This was cut up and welded to make the stand .

(http://i1066.photobucket.com/albums/u410/RobWilson100/Forge/P1070968_zpsbb6ccc9b.jpg) (http://s1066.photobucket.com/user/RobWilson100/media/Forge/P1070968_zpsbb6ccc9b.jpg.html)

Then the hearth was made up from a bit 3/8 plate .600MM X 600MM is as large a hearth as I can fit in space available .

Next up the Fire pot , this was made up of 1/2" plate .

A bit flimsy isn't it Rob - only 1/2" plate for the fire box

Half inch plate plate is fairly common on builds over on IForgeIron, some folks prefer 5/8" though!  :D

Hi there OZ  and thanks

Next up the blower , I was going to use this motor as I had it on the shelf .(and me being a cheep skate )  :)

(http://i1066.photobucket.com/albums/u410/RobWilson100/Forge/P1080127_zps9257b716.jpg) (http://s1066.photobucket.com/user/RobWilson100/media/Forge/P1080127_zps9257b716.jpg.html)

But down to overwhelming pressure form other interweb users who will remain nameless ( he keeps sheep in East Sussex )  :) ,this being the wrong motor for the job , he being correct of course  :bang:

I splashed out and bought a new motor .  :med:

Blower case is made from a sheet of 1.5mm semi stainless (sounds like bollocks to me ) but that what i was told it was , any way I got a load from a car exhaust factory .

(http://i1066.photobucket.com/albums/u410/RobWilson100/Forge/P1080153_zps55af0986.jpg) (http://s1066.photobucket.com/user/RobWilson100/media/Forge/P1080153_zps55af0986.jpg.html)

Machined up a few inserts

The strip was then rolled in my CNC rollers

Next up I poked a hole in each side .

(http://i1066.photobucket.com/albums/u410/RobWilson100/Forge/P1080194_zpsf863d78b.jpg) (http://s1066.photobucket.com/user/RobWilson100/media/Forge/P1080194_zpsf863d78b.jpg.html)
(http://i1066.photobucket.com/albums/u410/RobWilson100/Forge/P1080202_zpsc355f9cd.jpg) (http://s1066.photobucket.com/user/RobWilson100/media/Forge/P1080202_zpsc355f9cd.jpg.html)
(http://i1066.photobucket.com/albums/u410/RobWilson100/Forge/P1080205_zps1a6827ec.jpg) (http://s1066.photobucket.com/user/RobWilson100/media/Forge/P1080205_zps1a6827ec.jpg.html)

The way I have designed the fan casing I can have the output in any orientation I desire .

Very awesome job, my mate.

This is one reason I hate living in a, while large enough, yet still rented house. I can't just go ahead and convert a corner of the garage into a "dirty" place.   :bang:

Rob,

Where are you getting you coke from ?  It's never seen around these parts nowadays. It used to be the fuel of choice from out local town gas plant.  But that is long gone.

Nice work as per see you still have that shiny filter for your camera :)

Any one question regarding the slotting tool, what is the shape for the leading edge of the bit, I have one of the Hemmingway ones but had little success with key way broaching , same lathe as you show
A pic of the side and front would be very nice

Have you got that cupola working ?

Thanks for the info ihad been using a zero front rake in the mistaken belief that it would stop dig in

Thanks again

Well as my mobility has decreased I have got rid of my loco,s and now make stationary engines

At the moment I am on with the Galway none dead centre engine

A few machine mods to make them easier to use sitting down difficult to wangle the handles on crutches  :)

Yes Rob it was quite a wrench to part it was not one but four the two latest ones one was part built , both not even fired but with a boiler maker built boiler with complete paper trail I sold them in exchange for a carrier bag of twenty pound notes looked like a bag of bricks.

The other two were found a good home

As to the Galloway it will be a long time as I am not as quick as I used to be but its getting there that brings me the greatest pleasure

That is not a blower, its an air raid siren.

That huge iron box going to be the motor mount? for anyone else I would think it is just there as a mock up, but for your your projects I'm not sure.

Oh man Rob, that first smaller blower is absolute 24 hour dejavu!!!!

We had our water pump burn out night before, filling the house with smoke, and causing a panicked checking of all electrical appliances and wiring until the culprit was found at 11 PM. I believe the cause was the fact that the temp hit -11F (I'm not going to even bother converting units) with gusts to 50 mph, and a warned wind chill of -32F. I believe the pump outlet froze, and the overtemp switch failed. The start capacitor had oil all over it, too -- haven't done the post mortem fully yet.

Anyway, yesterday I spent all day replacing it -- much of it outside and under the house crawlspace in these temps.

I swear, that motor on that blower of yours is the same one I struggled with! :bugeye:

Take big care your comment about the cap having oil on it if it's old it could be a PCB compound not good stuff

Rob, the one was identical to the old one (it served 12 years).
But can I come over there to retrieve the one you nicked? I'll even pay you for it. Just get me outta here!!!!!  :)

Stuart, PCBs --  I had that same thought! We had the doors and a window open in that cold and wind near midnight just to clear the air inside AFAP. Didn't want to breathe the smoke if it was from cap oil.

Soon as I touched the cap, the descriptive printing smeared off, and I realized it was cap oil. Washed hands immediately in soap and some cold bottled water we had (no water pressure, of course). Not much more I could do. Thank you for mentioning it.

Thanks ok I do not want to be a safety nazy but that's one substance not to be messed with

It was probilly ok but you never know , I have come across it once that was in a ioniser power pack for an agglomeration unit for a computor HVAC unit 50 hp fans and 10 units guess we're they were made in the USA by Baltimore and used in the UK

A cap blew up but we were aware that they had PCB in them and then it was on with the marigolds ( live working gloves) but it was dead face shields you name it it cost a arm and a leg to dispose of the bits. The units ran at 25kvdc

Take care Stuart

Hmpf, i have Aciera as well.. why doesnt my bits look like that. ;D

:) I am sure it works the same Neo  :poke:

Decided to do something different today , so I etched up some name plates to go on the forge and blower , smaller two  are to go on some tooling I have made .

So, which etching method do you use? Is it basically like making PCB boards (shine light through some positive printout, develop with NaOH, then etch with FeCl3 or something like that)?

It it's the same as muriatic acid (dilute hydrochloric) here I generally use that for cleaning scale and zinc off of steel, but it seems to leave the steel intact. Maybe because it's diluted, or I didn't notice -- even after a couple of mistaken overnight cleanings in it.

It also seems to work well to clean scale off of brazing and copper based parts that I've tried. But again, i didn't notice it eating away the base metal.

It will really tear into zinc, though!

Hi Joules , I used Ferric Chloride (the same gear used to etch PCBs ) , if you have Brick cleaner (usually Hydrochloric acid) to hand then give it ago , it may work .

I forgot -- I have done electrochemical etching of steel  -- to make reed valves for pulsejet engines. Maybe that's a possibility. But i think there'd be some undercutting of the letters if you went anywhere near as deep as Rob has.....

I will look into the use of Hydrochloric acid as an etchant , but I think it needs to be concentrated and will only work on steel , I could be wrong .

I learned electrochemical etching from Bruce Simpson a dozen years ago from his old website. I just did a lookup and found he has a new video on Youtube that goes into very good detail about the whole process. Here:

This video shows a steel belt buckle being salt water/electro etched to good depth of relief.

A similar salt electrolytic process is often used by bespoke knife makers to etch a design onto the blade, but they use a cotton pad electrode similar to the vid Rob posted.....OZ.

OK I'm confused (or so I'm often told  )

So you drew it in Bocad - do you have a CNC mill to cut it or what? My plasma torch needs quite an offset from the cut line due to the (??18mm) diameter of the torch, so how did you follow a template that appears to be true size?

(Or is the bottle of Merlot I'm drinking interfering with my thought processes  - it's certainly affecting the typing :ddb:  )

    I was taking the piss Andrew  BobCam = RobCam ,

I drew the profile out on a bit sheet metal , then drew round the sheet metal template  with chalk (twice) ,then followed the chalk lines with the plasma cutter free hand .

A bit more done today     :)  , worked on the air control valve spindle , this was turned and screw cut , then slapped onto the mill like so .

Two flats mill on the screwed section .

Then a section of spindle was milled away for the gate /butterfly .

Next a 1 mill thick disc was turned , this needs two slots milled . I used an old bearing race to centre the chuck with the aid of my Zero set indicator (Wilson copy) , just love that tool . :dremel:

(http://i1066.photobucket.com/albums/u410/RobWilson100/Forge/P1010243_zpsbnmofldj.jpg) (http://s1066.photobucket.com/user/RobWilson100/media/Forge/P1010243_zpsbnmofldj.jpg.html)

Just seen the reference to David Vizard, that's a name from the past. I think his how to modify your Mini book is still the most thumbed and dilapidated book I have on the shelf.

I've had a couple of Thiels and a polish copy that was nice - all sold on. The two mills I have now and have done for a few years are an Ajax and a Shizuoka CNC. I got tired of having to buy two lots of tooling for both mills, so when the nearly new and well tooled Ajax came about, I decided to take the plunge.

And it all goes together like so .

Thats the valve just about done , I have left the other end long and un machined as I am still undecided how I will be controlling the valve.

Next ,welded on the dump flange .

Well a tad more done , Knocked up the blower mounting bracket this morning  :dremel:

This just clips over the bottom rail of the stand , the reason is two fold it  allows a degree of float  and once the forge is pushed back into the corner motor/fan accesses
will be difficult , this way I can just lift the motor/fan assembly out if needed.

Oh I see Rob, you "just" welded thin stainless tubing together so it looks perfect.

You had me scared there for a minute about the crazy skill required to bend wide thin stainess steel tubing into clean opposing 90 degree bends and have them mate up with the flanges in a tight space.

But now I see you just did basically the same thing by butt welding the tubing. Oh uhhhhh, no problem. Piece of cake.....

Rob, that's the first time I've ever even seen it available anywhere online, here.

Btus (or calories) are relatively proportional to weight, rather than volume for different fuels.

And diesel fuel is somewhere around $0.40/lb, locally available.
20 lbs of propane costs me $16 and is locally available. So that fuel is  $0.80/lb
Blacksmith coal via ebay, delivered is about $1.00/lb

This dude seems to want to make a killing on the non-existent ebay coke market at about $4.00 a lb. delivered.

It would be cheaper to buy brand new machine parts than cast them with that coke.

Hi David  , I did not forge a thing as the anvil was not accessible , so I just poked and prodded the coke about and vaporized the end of a bit 20mm bar

Prior to the industrial revolution coke was not available. Charcoal was the preferred fuel for blacksmiths.

Just messed about today again !  :)

I am going make an  extraction hood  for the forge ,so I dug out this heating fan from the loft .

(http://i1066.photobucket.com/albums/u410/RobWilson100/Forge/P1080931_zpsstnyynrh.jpg) (http://s1066.photobucket.com/user/RobWilson100/media/Forge/P1080931_zpsstnyynrh.jpg.html)

It shifts a fare old bit of air , only thing is the motor is in the wrong place for my needs . So I removed the motor ,stripped the motor and swapped the field coils around
so the motor would spin in the opposite direction ,and mounted the motor on the other side of the fan case .  :zap:

(http://i1066.photobucket.com/albums/u410/RobWilson100/Forge/P1080936_zpstzqhacly.jpg) (http://s1066.photobucket.com/user/RobWilson100/media/Forge/P1080936_zpstzqhacly.jpg.html)

Being on the outside with little air flow for cooling I ran it for a couple of hours to see if it would overheat ,its was fine peak temp was 65c , time to come up with a hood design .  :smart:

No Rob, no furnace coke available here that I know of. In fact if any U.S. member or visitor reading this knows of a place within 200 miess of southern Vermont where furnace coke can be bought, I'd appreciate the info.

Prior to the industrial revolution coke was not available. Charcoal was the preferred fuel for blacksmiths.
Mike

Yup, there are even wood forges now (really charcoal forges which are making the charcoal from the wood simultaneously). My own interest in coke comes from wanting to run a cupola for melting iron, and the failure of my sawed off cupola on charcoal: http://madmodder.net/index.php/topic,8574.0.htm and http://madmodder.net/index.php/topic,8484.0.html (I think the problem with the furnace was that charcoal wasn't dense enough for that particular sawed off version, so I've always wondered what would have happened with coke.)

Hi Rob

How much hotter do you think the fan motor will get when you raise the ambient temperature by quite a lot?

Russell
Title: Re: Coke Forge Build
Post by: awemawson on May 18, 2015, 04:48:43 AM
When I had a similar potential fan over heating issue when my oil fired furnace was set up permanently at my last place, I introduced  an elbow into the air flow diverting air through the motor via a 28 mm copper pipe. It kept the motor alive for many a year

what do you call  quite allot Russel ?

Title: Re: Coke Forge Build

Now you've got me.  I said "quite a lot" because I don't really know.

I would have thought the ambient temperature above a forge could easily reach 80 deg C, depending on stuff like radiant heat from the hood or duct, conducted heat from duct, airflow over the forge, speed of extractor fan etc.

I'm sure you've got all that stuff worked out, (you normally have), but I'm not sure you can rely on the motor not getting hotter than 65 deg.

Russell

Title: Re: Coke Forge Build
Post by: vtsteam on May 18, 2015, 09:04:45 AM
I ran a similar external motor exhaust extractor on a 125,000 Btu/hr output wood chip fired furnace with 300 F exhaust temps with no problems.

The fan isn't necessarily located close to or directly over the forge, depending on ductwork from the fan to the hood.

Even if situated directly above, the fan is protected from the radiant heat by the hood and with exhaust extraction, the hot air is going up the duct, not being dispersed around the fan motor.

A large amount of cold air is being mixed with the hot in the hood and duct, as well.

General air circulation in the area around the outside of the duct and hood is very good because of the draw. so external surfaces don't get as hot as might be imagined.

Despite the fact that you can get steel and iron to fusion temps in the forge embers, the total heat output of a forge like this is pretty modest, and also intermittent. Running the forge blower underneath continuously is wasteful of fuel. Usually air is turned down and the fire banked unless actively heating something.

I don't think there's going to be a problem.

(I think I see part of the cause of the confusion --  please note that the motor has been moved out of the venturi, and is external to the intake. This is what makes it an exhaust extractor instead of a blower.)

What Steve said Russell

Thanks for penning that reply Steve      .

At the moment I am still undecided on the ducting arrangement , Mr Hermetic  (Phil)  put using a venturi type hood design into the mix . which possibly if room allows (I am limited to 8 ft  ish ) maybe a better course of action , the fan then  could run/function normally ,no Wilson mods lol.

I also should point out I have 5 of these fans to play with , and if I was to come across a better motor I would  change it . all that could be done at a latter date .

Another possibility Andrew

You could always remotely couple the fan and motor using a pulley v belt drive assembly, but then it starts to grow arms and legs...but least ways the motor is out of the 'Red Area' as Dale would say......

Are they for permanent installation or will they be moved about? If the later I suggest a couple of finger recesses or you'll never get a grip on them to pick them up

Hi Rob , nice job there, they look like tey will stand the test of time ok. Did you use your new plasma cutter to cut the parts out ? Does it leave good enough finish to weld without much grinding ?

Hi Mick , yerh used the plasma ,,,,,,,,,,,,,it worked a charm , only one flaw ,,,,,,,,,,,,,,I keep setting things on fire with it   , used it to cut through two 3mm sheets at the same time , no grinding (well if it was getting TIG welded I would ) just knock the bit slag off and stick it together   :dremel:

Hi Chaps

Decided to do a bit work on the forge today , welded some very old and rusty steel onto the stand for feet .

and decided to cut a section of the hearth away  .

before .

much better grinding out side , needs two mods , it's about 2" to high and it needs somewhere to hand a grinder

Cheers Steve and Pete

A yard vice is a must  :dremel:

Got a tad more done today ,was going great guns up until I pulled a muscle in my back  :( , so I will post this for now   , first job this morning was to cut down the yard vice stand

by 2" and add two bits of flat bar so that I can hang gear from them .

 (http://i1066.photobucket.com/albums/u410/RobWilson100/Forge/P1100476_zps51vjxl3x.jpg) (http://s1066.photobucket.com/user/RobWilson100/media/Forge/P1100476_zps51vjxl3x.jpg.html)
 (http://i1066.photobucket.com/albums/u410/RobWilson100/Forge/P1100483_zpsgszinhzc.jpg) (http://s1066.photobucket.com/user/RobWilson100/media/Forge/P1100483_zpsgszinhzc.jpg.html)

Then another job I have been meaning to do is add a hook to the 8" grinder , this was made from a bolt .

 (http://i1066.photobucket.com/albums/u410/RobWilson100/Forge/P1100488_zps9mhawys2.jpg) (http://s1066.photobucket.com/user/RobWilson100/media/Forge/P1100488_zps9mhawys2.jpg.html)
(http://i1066.photobucket.com/albums/u410/RobWilson100/Forge/P1100489_zps0i23w8um.jpg) (http://s1066.photobucket.com/user/RobWilson100/media/Forge/P1100489_zps0i23w8um.jpg.html)

That done I could get back on with the forge , I am using up my old rusty stock on this project , this was cleaned up with the above grinder .

(http://i1066.photobucket.com/albums/u410/RobWilson100/Forge/P1100494_zpshqkakl1i.jpg) (http://s1066.photobucket.com/user/RobWilson100/media/Forge/P1100494_zpshqkakl1i.jpg.html)

and cut and welded into this .

(http://i1066.photobucket.com/albums/u410/RobWilson100/Forge/P1100495_zpsrrjetyya.jpg) (http://s1066.photobucket.com/user/RobWilson100/media/Forge/P1100495_zpsrrjetyya.jpg.html)

this being to support the hood and back panel .

(http://i1066.photobucket.com/albums/u410/RobWilson100/Forge/P1100500_zps6wqmbw5d.jpg) (http://s1066.photobucket.com/user/RobWilson100/media/Forge/P1100500_zps6wqmbw5d.jpg.html)

deciding whether to bolt or weld it to the hearth .

cheers Rob

Done a bit more work on the forge today , still pondering the hood so decided to make a work rest to support long pieces  .I did not want a floor stand , the floor is cluttered enough at time , I wanted something that will work in any position and stow away when not needed .

The Wilson rest  :)

Hi Andrew , you got it the double joint makes it fold flat and gives a lot more range over its 30" reach . Here is a better shot of it folded out of the way .

One thing I have learned about a lady blacksmith. Don't argue with her... she carries a hammer.

And a wee bit more done  :dremel:

I remembered that I had not finished the motor/fan mount , so added a cross member and a rubber foot .

(http://i1066.photobucket.com/albums/u410/RobWilson100/Forge/P1100596_zps5beyc5kl.jpg) (http://s1066.photobucket.com/user/RobWilson100/media/Forge/P1100596_zps5beyc5kl.jpg.html)

The rubber foot just sits on the cross member so the unit is free to float  .

Then I decided I would do something with the ash dump , I cut a section out of the tube and  re welded it ,I also turned down the flange .

(http://i1066.photobucket.com/albums/u410/RobWilson100/Forge/P1100606_zpsv1ivllpm.jpg) (http://s1066.photobucket.com/user/RobWilson100/media/Forge/P1100606_zpsv1ivllpm.jpg.html)

With the end being angled forwards it gives more room for a bucket , just need to come up with a flappy thing to cover the end .

I decided to have  toad in the hole for tea  :D

Bent up a handle from 20mm bar  ,two actually did not like the first design .

Bobs bending pins (made about 20 years ago )  :dremel:

(http://i1066.photobucket.com/albums/u410/RobWilson100/Forge/P1100641_zpsmofzf5ll.jpg) (http://s1066.photobucket.com/user/RobWilson100/media/Forge/P1100641_zpsmofzf5ll.jpg.html)

First handle ,the  one I did not like the look of it for this job .

so I bent up another on other end of the bar .

Nice hood Rob, and very authentic looking too! I have a very similar metal folder to you, I have a bench about 6ft long wirh a similar vice at either end, and when I fitted the vices I put a bit of angle iron in both to make sure they were in line. Now I trap the steel I want to bend between two pieces of angle iron, and fold away! You can use a pair of mole grips to give extra clamping force if you don't need all the length.

Hi Phil

I was just thinking about adding a folder attachment to the welding bench , so many projects lol , I am still undecided on the hood extraction . I may go for your suggestion of a venturi type hood .

Title: Re: Coke Forge Build
Post by: John Rudd on November 25, 2015, 09:15:50 AM
Galvy can be welded...just grind off the coating, use plenty ventilation avoid breathing the fumes...
Title: Re: Coke Forge Build
Post by: awemawson on November 25, 2015, 10:05:42 AM
It's the fumes that cause problems to the welder - if you get 'galv poisoning' your head starts to spin and you feel dizzy. Drink lots of milk asap.

The zinc will interfere with the integrity of the weld, so don't weld galvanised sheet for use in nuclear pressure vessels  :zap: But for every day run of the mill stuff it's not a major issue.

The galvanising can be removed physically with a grinder etc., or chemically with an acid.

Hi Pete , I have never had a problem with welding Galvanized sheet steel ,been welding it for years ,  safe as houses , yerh if you're a complete tit and breathe the fumes then you get what you deserve . As with any welding/brazing/soldering  operation the fumes are bad for you . , Over on Idiots forge iron it's a different story , it's instant death if you do .,,,,,,,,,,,,,and the sky will fall in lol .

Breathing in enough of anything including oxygen will kill ya so don't take this in any way as a suggestion to inhale molten zinc in order to get healthy, but on the other hand it's estimated that a couple billion people suffer from zinc deficiency on this planet. And it's particularly common in old fogeys like me. Occasional light exposure doesn't scare me. I minimize it by removing or welding outside, etc. but it isn't lead, or cadmium, or arsenic, and frankly the buzz box welding rods I use are a lot worse.

Unlike the famous cumulative metal poisons, your body cannot store zinc, so you actually need some zinc every day. Best way is in food, of course.

Here, zinc deficiency, read all about it:

Hehe (twitch) don't worry about it, happens (twitch) all the time  :zap:

Underseal, ugh, rotten stuff. Welding to it is really hard, I've still got the 1/2" diameter burn mark on my arm where a big gob of white hot welding spatter burned through every layer of clothing & tried to eat its way through to my elbow from the inside. Ouch.

An uncle of mine (long since gone) had a smallholding that included a deep-litter poultry house.  Townie visitors would ask 'Do you provide them with crushed shell so they have calcium to make the eggshells?'  His standard reply was 'Naah, there's more available calcium in a cabbage leaf than there is in ten buckets full of that stuff!!'  He never was one to suffer fools gladly but I think he could have been a bit more gentle.

Not entirely.

https://poultrykeeper.com/keeping-chickens-faq/why-do-chickens-need-grit-oystershell/

"Soluble grit is digested by the hen and contains calcium, most of which is used to form strong egg shells. The majority of an egg-shell is made up of calcium carbonate and a constant supply of oyster shell grit ensures they have sufficient calcium in their bodies."

Bentonite cat litter has a multitude of uses doesn't it! I made up some refractory for a small forge using it in the recipe with Portland cement and perlite and it worked well.

Interesting , any chance of a few photos of the forge ?

Rob

I built it primarily for heat treating blades but never used it in earnest as we moved house and I didn't have space for it. The home made refractory worked well though and you could get up to welding temperature on a few handfuls of charcoal.

The motor will be used re used sometime in the future , the fan I think will be used on the forge as the extractor and the wee stand became a hammer and tong rack .
